Over the 4th, I installed a new intercooler on my 05 Sprinter.

Step #1- Buy Intercooler

Step #2- Buy case of Beer

Step #3- Drink 1/2 of beer and worry about it the next day.

The Next Day-

Had to remove
Bumber
both head lights
grill
Heat Sheild
cross member(s) x2
A/c Fan
Power Streeing Coolant lines, just lay aside.
Remove Hose(s) x2 from intercooler
Remove two Rad. air deflectors
Loosen A/c Condinsor coil and lay aside. Do not remove A/C lines.
Remove 4 bolts that hold the intercooler in place.

While I had it all apart I sprayed the Rad. and A/C cooler with K&N filter cleaner, let it set of a few minutes, re-apply, let it set. Use a water hose without a nozzel. Runs cooler and A/C fan stays off longer.

The leaking intercooler placed a lot of oil on these parts and dirt and other junk just stuck to it.

Took 3 hours to replace the intercooler and about 30 or 40 minutes to clean the other stuff.
Also I oiled the deverter value on the Turbo, I think it was sticking at times.

Cleaned up, placed two beer butt chickens on the grill, drank the rest of beer....(didn't want the chickens to drink alone). All three of us was leaning to one side in a few hours.

But, the van now has power I forgot it had. Fuel milage has increased greatly.
